Challenge

Operating under high-friction loads and intense dynamic stress, high-speed industrial drive systems rely on ultra-durable machine shafts. To support a next-generation transmission assembly, Vios took on the fabrication of a multi-stepped precision shaft produced from 440 martensitic stainless steel (HRC 58–60). Achieving micron-level cylindrical runout (within 0.005 mm) and a fine surface finish (Ra 0.2 µm) across multi-stepped profiles, keyways, and internal tapers without inducing thermal micro-cracks or grinding burns presented an extraordinary engineering hurdle.

Solution

To eliminate cracking risks and meet stringent mechanical tolerances, Vios implemented a specialized multi-stage machining and thermal sequence:

Controlled Thermal Cycle: Executed precision rough turning followed by vacuum quenching and deep cryogenic treatment to ensure complete martensitic transformation, eliminating material tension and preventing long-term dimensional drift.

Hard CNC Grinding: Applied high-precision CNC cylindrical grinding centers equipped with CBN wheels for post-heat-treatment finishing, holding concentricity and tight step tolerances in a single setup.

Precision Quality Inspection: Executed 100% full-dimension checks using high-precision CMMs and surface profilometers, verifying zero-crack integrity and exact Ra finish requirements prior to shipment.

Results

Plug-and-Play Assembly: Achieved seamless zero-clearance integration on the customer’s high-speed drive units, completely eliminating manual lapping or fitting work during final assembly.

Extended Wear Resistance: Doubled the component’s operational service life under high-friction load conditions compared to standard 400-series steel shafts.

Total Process Repeatability: Validated a stable manufacturing protocol with 100% metallurgical and dimensional compliance across all production lots.
