Challenge
In rugged construction environments, conventional handheld tool housings rely on post-assembly of multiple separate parts with chemical adhesives. Under heavy drop impacts, these assembled seams often crack or delaminate. Furthermore, traditional multi-color techniques frequently suffer from color bleeding, high manual labor costs, and reduced product durability, overall weakening brand consistency.
Solution
We developed a seamless one-shot tri-color injection molding process that completely eliminates secondary bonding and manual assembly. The architecture is partitioned into three functional zones: black high-impact TPE/TPR rubber covering the sidewalls and reinforced corners for maximum shock absorption; a solid cream-white rigid base frame to secure overall structural integrity; and a vibrant yellow top insert for sharp brand identification. Advanced in-mold compounding ensures clean color boundaries with zero delamination.
Results
The resulting product achieves an ideal balance of structural protection, ergonomic grip, and high-end visual brand identity. By eliminating post-assembly steps, overall manufacturing costs were reduced by over 25%, while shock absorption and drop resistance improved by over 40%—delivering maximum field reliability in harsh working environments.
