Challenge
DD motors, widely used in industrial automation and EV drive units like those in Tesla models, demand high geometric accuracy from their base housings. Machining this large-diameter motor base presented real shop-floor challenges. Featuring multiple mounting hole patterns and a central bearing bore, the part was prone to clamping deformation and thermal expansion during heavy milling. Maintaining tight position tolerances and face runout was critical to ensure uniform motor air-gap alignment and prevent high-speed vibration.
Solution
To prevent deformation and achieve reliable alignment, Vios applied a practical, high-precision CNC machining process:
Concentric Multi-Axis Machining: Finished the central bearing seat and surrounding bolt hole patterns in a single clamping setup on multi-axis CNC centers, avoiding cumulative position errors.
Controlled Clamping Fixtures: Designed custom pressure-distributing fixtures to prevent thin-walled mounting area distortion during high-speed cutting.
100% CMM Inspection: Verified critical GD&T features—including hole position, concentricity, and face perpendicularity—using CMM under temperature-controlled room conditions.
Results
Optimized Air-Gap Uniformity: Maintained precise concentricity between the bearing seat and mounting holes, effectively reducing high-speed motor vibration during operation up to 10,000 RPM.
Direct Line Integration: Met all customer GD&T prints on initial inspection, enabling direct assembly onto EV and industrial drive lines without manual shimming.
Repeatable Quality: Validated a stable manufacturing procedure, delivering consistent dimensional accuracy across small and medium production batches.
